Ok, here goes. I had the recall work completed about 9 month ago. Recently the bike wouldn't start. Found a bad stator (all three wires shorted to ground). I replaced the stator and the rectifier/regulator. I got them from electrosport.com. I noticed the regulator did not have the black/white wire, but I was not concerned since it is just a feedback wire anyway.
Installed the new parts and checked it out. Voltage at battery when RPM @5000 was good, so now it was charging the battery. Ride in to work this morning with High Beams on and didn't make it. I was slow to pick up on the dimming lights. Recharged battery and bike started up great. Checked voltage again at 5000 RPM and no change from battery voltage. Meter actually decreased a little.
My question is, what the heck is causing my stator to go bad almost immediatly? Where are the obvious places to check? The only mods that I've done are to remove th EVAP Canister and plumbing as well as the P-Valve. I capped those connectors off and I've put dielectric grease in all the connectors. The wiring is practiaclly brand new, so where would it short that can take out my charging system?
I am very close to scrapping the bike and getting something different. I ended up making all the electrical mods due to the faulty grounds, now this. Does anyone have any ideas?
Electrosport has a rep for poor quality. However with that being said, is it possiable that something came unplugged. Once you get the bike home take all the measurements at the battery and check the ac voltage coming from the stator. Then if either have failed, try upgrading to a Ricks RR and a R1RR mod.

Thanks for the link. I'll give them a try. The stator was FRIED. The entire harness for the stator was melted. I'm thinking when the new one comes in I'll add some wire to it and reroute it around the engine instead of through it. It appears as though the R/R is ok, but I'm not quite sure how to check it. At idle the red wire are showing battery voltage (fried stator) and the green wires have nothing. Not sure what to check for on the black wire. I got the battery checked. It is strong as hell. I charge 2 time a day and it is taking it well. Not sure what is causing my stators to fry. All the wiring appears ok. I'm hoping that I just got some bad parts.
The stator on my 02 went bad at 48k miles and had a dealer replace it with a Rick's stator. It lasted 5k miles in 6 months and Rick's sent me another one and had a dealer put it in at the same time he did the wiring recall . The second one lasted 500 miles. Rick's comes highly recommended on this site. Dealer said my battery was bad but it started the bike just fine. After all the trouble I replaced the stator, RR, and battery with OEM. Later I did have to replace a heating up 30 amp fuse holder again after the recall. 20k miles later all is still well. I have no idea what caused the problem. I just threw money at it and it worked. I figured it was cheaper for me to replace the whole electrical system myself than to have a dealer have a third chance at trying to fixing it. The second dealer added wire to reroute the stator wire. I would not recommend this as it changes the resistance of the original design. When I reinstalled the new stator I removed the plastic end plug from the three yellow wires, they snap in place when a plastic tab is pulled. Then I used the old wires to pull the new wires through the engine. That is what the dealer should have done it was easy. The manual calls for removing the throttle bodies for this procedure which is ridiculous. I am not sure if this is helpful but that is my experience. I sure would like to understand theoretically what causes the stator to overheat.

I was reading in here a month ago from one of the peps on here that knew enough eletrical terminology to sell me on the fact that he really knew what he was talking about. But some where after reading his explanation. The system puts out more than it needs, and delivers more to the stator than it can take(what ever that means).... and suggested that if the system is acting up to turn on all the extra stuff to re direct the power to more places to take the load off the stator, to get it home. And that the RR is also in need of extra ways to keep cooler. Also heavier gauge wire.... and more solid type connections........... That's about all I got from it, if that leads you in the right direction....

I know what your saying, that plug runs under the throttle bodies, and will not go through, good tip!
