Procedure for removal of headers/exhaust pipes 6th gen VFR800 (VTEC).
Remove Seat. No photo needed right?
Remove Hardbag Racks if applicable.
Remove LHS, RHS and Front Lower Cowl (the latter is black, unpainted).
Remove Rear Cowl: In order to do so, remove electrical connections from the rear light/indicator housings, 4 in all. Disconnect the white Number Plate Light connector also. While you’re there, run this wire out through the holes perforated in the rigid plastic.

BTW, you may well find this cable severed from rubbing on said plastic. If so, fix it!!

Two holes for this step, one up near light connectors on the RHS rearmost end of things (as shown above) and the other in the fender/mudguard. Removing it makes the next step possible.
Remove the rear Number Plate Housing/Fender/Mudguard unit (6 bolts, 4 accessed from above and 2 from below).

Remove RHS Rider’s Footpeg Hanger and Heat Shield in one piece and hang out of the way of the header clamp pinch bolts.

I had the heatshield removed from a previous job on the rear CCT.
Disconnect the O2 sensor connectors (near lower edge of stator cover, LHS of the bike). They should be in a rubber hoody.

Now you can get stuck into it.
I used a small $12 trolley-style jack from Kmart to prop up possible weight. I originally placed it under the two forward headers where they start to separate�

...but later found this did not allow me to drop the exhaust system enough to swap the seals/gaskets out. Place it where the centrestand stop is, if you rear wheel allows you to look for the highest point you can stick the jack under, to get maximum drop when lowering the whole system.

I ended up removing the jack altogether once I realized the thing would rest on the number plate/fender/mudguard assembly (which I hadn’t removed, just loosened until I got enough play in the pipes) the cans were resting on the wings of the plastic number plate hanger (I had removed the number plate itself).
I'm pretty sure the cans would rest on the rear wheel perfectly, so that is what I recommend above. I didn’t find it all so heavy as I had been warned� although did make use of the jack stuck up close to the centrestand stop, to lift the whole thing back up when reassembling.

If you aren't swapping out the large headers-to-exhaust up-pipe gasket, then just loosen off like I did. It was later, when I decided to swap this main gasket out as well, that I pulled the rear mudguard assembly off completely.

I removed the RHS passenger footpeg hanger to get complete sideways freeplay (highly recommended to remove this part, there are only two bolts so� you decide.)

I used a WD40-equivalent spray on all exhaust clamp pinch bolts as they are rusted to buggery and at least one didn’t want to budge� liberal “3 in 1” (typical Spanish brand of WD40-like stuff) and some tapping with a MFBH and long rod (to get in there) and lots of wrist intelligence so as not to break the clamps� I thought I was going to have to get out the angle grinder on one of them but it finally decided to cooperate.

You can see how it ended up. Bent even� and the threads were fugged� I got out the tap n die set�

I removed these bolts and cleaned them up with a copper wire brush (don’t want to ruin the threads, just clean them up) and more WD40.

Don't loosen the large ones for the main headers-to-exhaust up-pipe gasket yet. Just the two S-bend ones (as I call them).

You can see a metal radiator hose clamp I used as a temporary measure to keep the blown seal from making that horrid noise.
Remove the main exhaust system hanger bolt. It's number 42 on the spreadsheet. It's the most difficult one to access. Hold the RHS nut still with a spanner and work the LHS with a ratchet on a short extender, the smallest size ratchet and a short maybe 2.5 cm long extension. It will fit.

Here you can see the hole where the bolt goes all the way in there� the centrestand gets in the way a bit. Warning: the following images contain chain grease spooge. You have been warned.

I tried using an elbow extender at first but the force required to loosen the bolt just split the thing in two.

Remove the front pipes from the engine block. Remove the crush washers. You do have new ones don’t you?? These are double ended bolts� 3 of mine acted like nuts and one came out as a bolt.

Don’t do the large main headers-to-exhaust up-pipe gasket first, don’t even loosen its pinch bolts as it states in the manual� as it may suffer later when you’re wrestling with the other two S-bend gaskets, and if you're not intending to swap it out or don't have the replacement gasket, the less it suffers the better.
Remove the two bolts which hold the cans to the tail.

You should now be able to separate the two S-bend joints. Wriggle things and use gentle persuasion with a MFBH if needed, while lowering the jack.

Clean out the old gaskets. Try not to let too much fall into the pipes unless you’re going to pull the whole system as you can’t tip these ones upside down to get the crap out. Maybe a strong vacuum cleaner held in place while you remove the old gaskets would be the thing.
Remember, you can’t blow them out by starting up the bike when it’s all reassembled as the flow goes from there to the Cat� which is essentially a filter, so you’ll just be plugging up the works.

I used a small flathead screwdriver. In retrospect I guess you could place a trap inside the pipe before starting to clean out the old gaskets. Make a disc with a layer of tape, sticky side up that fits snuggly into the pipes� with a string to be able to retrieve it� just an idea.

A mechanic friend of mine said to place the new ones on top of the old ones and not bother removing them� This did not seem physically possible once I had the whole thing apart. I placed the new gaskets onto the male of the two ends, not into the female from where I had just removed the old ones. It seemed clear to me they would suffer less scratching on reassembly this way. It’s your time and money if you prefer to do it another way. I may be wrong.

There is an order to removing and reassembling the exhaust system, and reassembly is not necessarily the reverse of disassembly. You must follow this order if you don’t want to feel like a knob and suffer from unnecessary headaches or revert to drinking to see if you can’t get inspired.
These things are definitely NOT reusable. Get your spares in hand BEFORE attempting removal of exhaust system.

The copper crush gaskets are not held into place by anything on any side, so, I bolted up the pipes to the engine block, leaving just enough space to work them in, before continuing to bolt up and keeping an eye on them to make sure they were well centered. I used a thin flathead screwdriver to prod them into place as they tended to want to move off to one side.

When reassembling, remember you don’t torque anything down until all the bolts are in� this allows for freeplay and thus easier alignment. Remember never to torque one bolt up completely while the other is only a few threads in� alternate from one to the other (especially on the front header to engine block ones).
Order for reassembly (first just introduce the bolts, don't tighten):
Front headers
Main Exhaust System Mount (the hard to get to one that bolts the cat to the motor down near the centrestand). Bolt # 42 remember?
Make sure the S-pipe clamps are on the flanges of the S-pipes.. I didn’t remove them so they were obviously still there.
Mufflers (Cans to you Ameri-cans).
Now TORQUE ‘EM ALL UP. Remember to alternate every couple of turns on the front header-to-engine block special bolts.

OK� this last one, not yet, IF you are going to swap out the Cat-to-up-pipe gasket.. you know, the humungous one. It can take a little worming to get the up-pipe+cans assembly to come free off the Cat Converter but you just work it side to side while pulling away. The gasket was well soldered on. Up end the thing to let all the chunks out before you assemble it back on.
