Just finishing up the last few bits on this build, figured it was time to share here. This will be a long multi-segment post, so keep checking in till the finished pics pop up. 

The (rough) design brief... CBR1000RR tail, F4i RSU fork swap, handlebar and riser conversion, round headlight, front mount radiator, custom exhaust header with low/underbelly muffler and exit, powdercoat lots of parts. Overall, the usual crisp, clean, loaded-with-details build with a P51 Mustang - airplane inspired theme.

Fitted the F4i forks and triples, and a set of brake calipers. The VFR wheel fits almost perfectly. 

I did have to cut off the F4i steering lock stops to fit the lower, will make new ones later.

I'm happy with how the shapes will blend. With the right blend panels and paint, it will look factory.

The 2002 tank is not a direct fit, the tank hits the airbox lid before it touches the mount. Also, the hole pattern is different on the rear flange (front is a direct bolt-on though)

I figured out that a 1/2" aluminum adapter would suffice, and made one.

Also mounted the risers to the upper triple. The risers hung over the edges of the triple a little and I didn't like that, so decided to fill the gaps with weld. This is in addition to bolting them on, powdercoat should finish the blend on the unwelded sections.

There's an F4i shock in there now. Had to switch due to reservoir interference with my subframe mounts, now have to make a res bracket, no biggie. I think it'll mount horizontally across the bike and be hidden from the back by the upcoming license plate bracket.

Bought a bottle of simple green and tested a few spots on the motor and wheels, looking good with a little help from an old toothbrush. Hoping all the crud comes off pretty easily, I hate cleaning motors! Breaking down for powder soon so will find out soon enough I guess.

As promised, headlight brackets done save for powdercoat. Light bucket is nice and tight to the frame, once I finish cleaning the old fairing bracket mounts off it will sit lower to give space for ignition and fly screen.

A buddy polished my gas cap years ago after he got himself a polishing wheel. Kept it for a while, but gave up on it 'cause it was too bright! But it wasn't a show bike.

I picked up a set of the stock CBR seat filler panels, but forgot a pic. They are one of those things that ebay sellers charge $30 for, even though they only cost $10 new. Always pays to check these things!

I did take pics of the CBR1k masters, and the new Delkevic header. I chose the header specifically for its poor design. The workmanship is adequate, but the many pieces and hokey collector are not what I would consider ideal for flow for performance or stock replacement. However, it makes a nice starting point for a one-off design as all the tubes are already separated.

I have a couple machining ops left to complete on them, and a couple spacers to make, but I like them so far. Peg location is stock in lowest, forward-most position, and gets racier from there.

I'm also just about ready to hang the oil cooler. I chopped the factory cooler lines to rob the pan fittings, and tig brazed steel -6 AN adapters on with silicon bronze wire.

Took a few measurements for top mount brackets for the cooler, work those next. Once I get a big list of oem gaskets and other parts on order I'll break down for powder, clean the motor, mount the new tires, etc...

This oil cooler mount is almost done. I picked a slightly better spot which will require moving the cooler to change the oil filter. Only 2 bolts, I've seen worse on factory bikes.

Nice clearance all around, should work well. 

The brake fluid soak didn't work too well, so I bead blasted the clutch master. I'll probably end up brushing it, but I'm considering a primer to lend to the airplane style control appearance.

In the past, I've had parts messed up by coaters. The worst was when one of them masked front rotor mount surfaces on one side of a bike wheel, and not on the other. And didn't plug any of the holes for blasting. It was a real "can't fix stupid" moment. By masking off the parts myself, I'm in control of 1 extra part of their process, so 1 less thing that can go wrong. 

My tape is removed and replaced by a temp resistant type after blasting. I also take lots of pics of the individual parts to share with the coater, and also for my records in case something does go wrong. On top of that, I flag areas on the masking to indicate no blast/no powder, or blast ok/no powder. I use a good heavy masking tape, so you'd have to be doing something wrong to blast through it and ruin edges under normal circumstances. The edge definition of the powder comes from the job the coater does with the high temp stuff.

I've done a bunch of sandblasting, but now just have a medium size cabinet at home for glass bead which is good for paint prep and light cleaning on things like bolts and brake rotors.

Disassembled the hub, sprocket bolts were not tight... which reminded me the axle nut was not tight either... good thing she's being gone through. Cush rubbers were hard, cracked, and basically shot. Already have new ones on hand

Made adjustable steering stops, drilled and tapped the existing dimpled locations and bolted them on.

The motor was really grungy, 60kmi worth. I soaked the block all over with alternating rounds of wd40 and simple green for about a week, which helped a lot.

That's about 8 hours of scrubbing there. Worth it to see a nice clean lump, especially because it will be pretty visible. 

I have more stainless bolts on order to finish out the side covers.

New PBI 15T front sprocket. Was going to install the slave, but I forgot that some of the dowel pins were rusted and junk, so had to buy a handful.

First up, fit new bearings to the arm. The radial bearings popped right in as expected

The needle roller bearing... well that one was a bit more difficult... I had to get a little creative.

Finished up installing all the engine covers 100%, they all got new paper and rubber gaskets. Last thing was to put a finish on the clutch pressure plate.

The yellow zinc coating on the factory clutch bolts was just right for an ammunition effect

Then finished cleaning the axle/rotor by glass bead blasting, replaced the bearings in the cassette, cleaned the caliper hanger, chain slider, and lower guard and all the bolts for those and put all that stuff together.

Next up the rear caliper rebuild. This thing was dirty just like the rest of the bike, you'll have to take my word for it as I forgot the before pic. For those that don't know, the 98+ VFR's have front and rear linked brakes. Since I'm using a conventional unlinked front end, I have to modify the rear caliper to keep it. I swapped the rear master out for a CBR600 unit to improve the pressure ratio, and drilled the caliper to connect the large center piston to the smaller outer pistons. 

You can see the hole I drilled at 3 o'clock in the center piston bore. If you look close, you can see how it connects to the port passing between the 2 outers

The top shock mount needed to be made longer to accommodate the 1/2" spacer I added to raise the rear. Accomplished by replacing the factory bolt with a longer one. Cut the old bolt, punched the spot welded head out, turned down the head of the new screw, tack weld that in place then a coat of paint.

Inlets are a little funky, unequal length to make tying in the tubes easier. I used silicon bronze for something different, and to build up a bit of material at the joint.

Next up, I had to firm some things up to allow me to run the joiner tubes properly. Can't have a bunch of play when trying to do precision work!

First I tacked the rear down tubes. The clamped joints will be welded solid, the slip fit will move to the merge collector.

Next needed to hang the cans. Got lucky and was able to re use another piece of the Delkevic donor header. The bracket that was the bump-stop for the (now non-existant) centerstand became the hanger for the cans.

Skipping a bit of wiring harness junk... This is the seat cowl release. I like to shave the lock from the CBR tail cowl, so it needs a new method of opening. 

It's made from a spare release cable (from the pile, not sure what it came from anymore), a spent .45ACP case, stainless 10mm cap screw and a piece of 1/2" AL rod. I had to modify the oem latch a bit to get the cable pulling in the right spot.

Skipping harness stuff again, show a little paint work. Doing a helmet to match the bike theme.

The plan is brushed silver with a riveted panel look, topped with pearl green and a yellow pinstripe to give it the old warbird look. 

Taping the helmet was a pain, scuffing new paint is easy though!

I took all the parts home with no clear on, then scuffed the areas that were staying silver with a fine white scotch brite pad to give a brushed metal look. Then started laying pencil lines guided by pinstripe tape (nerve wracking on the contoured stuff!).

I like to work my way from the middle out when rebuilding harnesses, usually from the battery, but in this case it was easier to start at the back from the ecu. I started by taking pics of the connectors and then cutting out a large section of the wires.

Motogadget likes getting your money, so of course they don't offer a water temp sensor that threads into the oem Honda spot like Koso does. So I made this

Needs paint and loctite, then I can mount the sensor in the correct proximity to register the speedo impulses. :)

Damper stem base... if it looks familiar, it's because I used the same program to cut the fidget spinner for the speedo pickup.

Chucked the blank in the mill and finished the holes (I don't normally chuck cutters in drill chucks, btw...)

Had to do a little trimming in the lathe to fix the length, all good now. Stem is drilled & tapped for a small cross bolt because I'm a dumbass and drilled through instead of doing a deep counterbore for the stem, should have been drilled and tapped for a bolt in the bottom but it's stable enough as it is, save my spare for another time.

Pulled front wheel to scrub it and the rotors clean, also pulled both tires and installed Ariete angled stems then re-balanced both.

I found an issue with the clutch reservoir, the piece I made holds the nipple unevenly and allows fluid to leak, will need to address that pretty quick

I love those old P-51s, love the Corsairs too.  Watched Bob Hoover take off from our ramp at St. Louis International decades ago, canary yellow P-51, canary yellow flight suit.  He was a character.  He followed a pair of F-15s that had just launched straight up off the runway, he went as straight up as he could before rolling out 😁.

@Dutchy, guys location looks like the mountains of NY, he has no riding season to speak of, so lots of time to use skills.  Notice the tires are rains, he's already set up for crappy weather  :laughing6-hehe: .  Of course, I jest ... great work.

On 12/1/17 my employer of 17yrs "restructured" to eliminate ~10% of the workforce, including me. It's been a bit rough but am now trying to make my own living doing this - this being bike projects, machining, welding, composite fab, upholstery, basically just about any sort of custom work I can get my hands on. 

Happy to say I am booked for the foreseeable future, but I do love discussing new projects any time.

Nothing personal or smart about it. It was a corporate decision and I'm glad I don't have to deal with a corporate environment anymore. It sickened me to my core. I could go on but it's in the past and I don't have time to dwell on negative bs. 

I was planning and dreaming about moving on for a while, but was just a couple yrs into a longer term plan. They gave me a surprise jump start. I know it's going to have ups and downs and stresses but for now my goals are simple (pay my bills) and I have backup options lined up to cover that. Being 100% self reliant is liberating, scary, and fun.

I got "laid off" after 17.5 years. I was in the burst radius of a politics and money ka-boom. P.O.d for about 10 minutes and then-"What am I going to do now?" Sent out a few resumes at the beginning of the overseas contractor 'happy time'. Got one phone call-no follow up. Came home to find a FED EX envelope with a contract and a ticket to Pakistan. Got to do some cool stuff in some interesting places. One door closes-another opens. With your skills you won't have any trouble making a go of it-drive on, and best of luck-but it doesn't look like you'll need it.

I have a friend that's done something similar - left the korporate world for self employment.  He's says that his boss now is much tougher than any he's had before, but he wouldn't trade it for anything.

And frankly Cogs has laid it down.  Truth there.  Trust in yourself and Seb; honest to gosh your work and ethic is clear to all of us who don't even know you. I've just bought product but the work and response has said it all.   Imagine those you want to impress and get to know you!  You will impress and succeed as it is in your nature to do so.  To me, the corporate world is something you need to insulate yourself from.  Not human centric and I am definitely a capitalist.  Enterprise is great, am firm believer in merit.  For some reason, larger corporations seem to lose the message.  They lose the best of humanity and pursue corporate bureaucracy and corporate speak.  Don't have the answers for it, but laying it out there.  Everyone needs to take pride in themselves and be fearless  these days.  Good people are good people and always have the advantage.  My .02c.

Something just as interesting though... The final wet weight of the bike is 425lb with 1 gallon of fuel in the tank (6.3lbs). I haven't taken the time to look up the other fluid weights and calculate a true dry weight, but, I did look up the curb weight for the standard 99 and have calculated a 71lb difference in weight after correcting the figures to equal 1 gal of fuel vs 5.5 at max fill. 

That's for a fully outfitted and street legal bike, so I can imagine there's a good bit of potential for creating a lightweight VFR-powered track weapon... (begin ominous sense of foreshadowing here)...

It went between 185kg and 193kgs, about 1/3 of a tank.

I stood on the 2 scales i used, i weighed 80kgs on one and 86 on the other.

Gonna need a weighbridge.

185kg = 408lb

193kg = 425lb

So ~417lb with 1/3 tank... 5.5/3=1.83, *6.3=11.5lb

417-11.5= 405.5, +6.3= ~412lb corrected to 1 gallon in tank. Not too shabby!

I’ve knocked 35Kg out of mine & it’s amazing how much fitter their bike feels & handles. It is 200Kg wet with a half tank. That equates to approx 175Kg dry. 

I have a spare engine & if time & money come along, I intend to build a track version which I believe I can knock another 20Kg out of by ditching all the road equipment. For a wet weight of 180Kg. If I can manage the big bore then 140-160hp to push it along would make an interesting machine !!! 👍😎

And i still have the steel subframe from the ninja 250. Al. Subframe would shave a bit. Then its Ti bolts everywhere.

Or a forged front wheel to go with the forged rear. Then i'm outta ideas.

Turbo?

Lots of little stuff that could add up, led lighting gets cheaper every day... wheels don't, but swapping the right OEM parts is a good compromise. I have an OEM R1 front wheel that weighs the same as a Ducati Marchesini. Thin wall headers are in the works. 

The possibilities really stretch out for a track build where a diligent builder can strip a lot of normally overlooked items like excess harness wiring, frame tabs, super light subframe, etc. 

I have a few more VFR builds in the pipeline, and at least one of them will be an exercise in weight loss. The goal put forward was a sub 425lb curb weight (although the only curb it's likely to be near will be the red and white colored variety). I'm pretty confident I can beat that goal based on what I've seen accomplished so far.

Lots of little stuff that could add up, led lighting gets cheaper every day... wheels don't, but swapping the right OEM parts is a good compromise. I have an OEM R1 front wheel that weighs the same as a Ducati Marchesini. Thin wall headers are in the works. 

The possibilities really stretch out for a track build where a diligent builder can strip a lot of normally overlooked items like excess harness wiring, frame tabs, super light subframe, etc. 

I have a few more VFR builds in the pipeline, and at least one of them will be an exercise in weight loss. The goal put forward was a sub 425lb curb weight (although the only curb it's likely to be near will be the red and white colored variety). I'm pretty confident I can beat that goal based on what I've seen accomplished so far. 

I really enjoy light weight with enough power.

Although, if i had a turbo or toro charger on  the shelf, i wouldnt  care about the last couple kilos.

Still pissed i missed keeping it in aus.

It would make a 6th gen sound a bit like gdc.

Put it on a fighter in all its naked glory. Rapid bike, with my tuning bike tuning each cylinder indivdually.
